The epoxy probably 'kicked' up to a high temperature, causing the foam to soften, and then the air bubbles in the styrofoam expanded.
I would have run the blender for longer, till the foam was powder, for a more homogenous mix. That would not prevent the expansion though. You would need slow hardener and multiple small batches for that. Or maybe a non-expanding lightweight filler like microballoons.
